Aluminum extrusion process application

Aluminum extrusion is a versatile manufacturing technique that forces aluminum alloy material into a metal extrusion die with a consistent cross-sectional shape. A large punch press pushes the heated aluminum billet through the die, either by an extruder or hydraulic press, and out through the die hole.

The process is a very simple technique that can be understood at a fundamental level. The force used is comparable to the force used when squeezing a toothpaste tube by hand. When squeezed, the toothpaste flows out in the shape of the tube hole. The opening of the toothpaste tube primarily serves the same purpose as the extrusion die.

There are two main processes used for aluminum extrusion:direct and indirect.

The direct process involves stationary die head and passing the moving stamping metal through it. On the other hand, the billet remains stationary in the indirect extrusion process. The die assembly then moves towards this billet to create pressure to force the metal through the die. Below is a more detailed look at both processes.

Indirect extrusion, commonly known as reverse extrusion, differs from the direct process. Here, the die remains stationary while the billet and container move simultaneously. Manufacturers use a "stem" when performing this process. This stem must be longer than the length of the container and holds the plunger in place. Thus, the aluminum billet is forced through the stationary die.

Unlike the direct method, this method generates less friction and allows for better control of heat. The quality of products from indirect extrusion is generally more consistent. This is likely due to the fact that the applied force remains relatively constant. The temperature consistency also ensures better mechanical properties and grain structure.

Where are aluminum extrusions used in vehicles?

Generally speaking, the use of aluminum extrusions in vehicles helps improve fuel economy, battery range, safety, and overall driving performance. Aluminum extrusions are commonly found in:

  • Space frames

  • Doors

  • Bumpers

  • Crash boxes

  • Roof headers

  • Subframes

  • Battery boxes

Aluminum extrusions used in automobiles offer increased strength and reduced weight. This results in improved energy efficiency, battery power, and energy absorption. All of these factors are critical in differentiating a vehicle and increasing its popularity among today’s car buyers.
